Coatings for a racked storage building

An industrial floor is a working surface before it is anything else. What goes down is a hard, seamless, sealed system bonded into the slab, laid in the areas that need it to the build that area actually justifies, with joints and edges detailed so they hold up under the traffic that crosses them. In a racked building that is a very uneven requirement, and specifying it as though it were uniform is how money gets spent in the wrong places.

The reason is that racking decides where everything goes. Once the layout is set, the trucks run the same aisles every day, they turn in the same places at the ends of the runs, and they load and unload at the same pick faces. Meanwhile the floor sitting under the racking itself sees almost nothing beyond the weight coming down through the feet. A floor bought as one specification across the whole footprint is over-specified under the racking and under-specified exactly where the wheels are.

So the walk round matters more than the floor plan. We mark up where the traffic actually runs, where it turns, where things get dropped and where anything gets spilled, and the quote follows that rather than the square footage. Under the racking, and in the aisles

The aisles are where the floor earns its specification. A truck running a defined route puts the same wheel loads down the same line all day, and it does it while turning under load at the end of each run, which is the hardest thing that happens to an industrial floor. That is the area worth building properly, and it is usually a modest share of a large building.

The pick faces and the marshalling areas are next. Pallets are set down and dragged, stock gets handled at floor level, and things fall. The floor there takes impact rather than pure abrasion, which is a different requirement again, and it is why the areas immediately in front of the racking are worth treating as their own zone rather than as part of the aisle or part of the open floor.

Then there is everything else: the space under the racking, the perimeter, the route through to the office end and any storage or work area that is not on the truck route. That is often most of the square footage and it takes light wheeled traffic and foot traffic and very little else. It needs to be clean, sealed and cleanable, and building it to aisle specification is money that buys nothing.

What the floor costs you to keep clean

The running cost of an industrial floor is mostly cleaning, and an unsealed slab makes that permanently harder than it needs to be. Open concrete sheds fines under every wheel that crosses it, so the dust is being generated continuously and it goes into the racking, onto the stock, into the packing and onto everything stored at floor level. A closed surface stops the floor being the source.

Cleaning itself changes character. A scrubber on a sealed, seamless surface lifts dirt off; on an absorbent slab it drives some of it in and moves the rest around, which is why an untreated floor gets steadily darker along the traffic lines however often it is done. Spills stop being permanent as well, because oil and hydraulic fluid sit on top long enough to be dealt with rather than soaking in and leaving a mark that stays.

The other saving is in what does not have to be repaired. Joints and edges are where an industrial floor comes apart, and once a joint arris starts to break down under wheel impact it takes the surrounding floor with it and gets worse quickly. Treating the joints properly at the outset costs a fraction of cutting out and repairing spalled joint edges in a building that cannot easily be stopped.

Solid color, grind and seal, and where high-build fits

Solid color epoxy is the standard industrial floor and the right answer for most of the area in most buildings. It gives a uniform hard-wearing surface across the slab, it is easy to keep clean, and it makes the floor readable, because a leak or a dropped item shows up against it instead of disappearing into gray concrete.

A high-build coating is bought by area rather than by building. It is thicker and it costs more per square foot, and it goes where the duty genuinely exceeds what a standard thickness will survive: aisles carrying constant truck traffic, the turning areas at the ends of runs, and anywhere chemical exposure is part of the daily routine rather than an occasional accident.

Grind and seal is the lower-build option and the only one of the three that is not a coating at all. The slab itself is ground back and sealed under a hard topcoat, so the finished floor is your own concrete. It suits the large low-duty areas of a storage building where what you need is dust control and a cleanable surface, and it is the practical answer wherever build height at a threshold or a dock leveler rules out anything thicker.

Most buildings end up with a combination rather than one of the three everywhere, and working out where the lines fall is the point of the survey.

Joints, rack feet and the areas that take the load

Preparation decides how long any of it lasts. The slab is diamond-ground to take off laitance, previous coatings and surface contamination and to open the concrete so the system keys into it mechanically. Acid etching does not achieve that reliably, and a floor lifting in its first year has almost always been etched rather than ground.

Joints get the most attention, because they are where the failures start. Control and construction joints are cleaned out, filled and detailed so the arris is supported against wheel impact rather than left as an unsupported edge for a truck to chip away at. Cracks are opened out and filled in the same visit, and we are straight about which of them are movement joints that will need to be honored rather than simply filled.

Contamination gets ground back rather than coated over. Concrete that has taken oil or hydraulic fluid for years holds it well below the surface and will reject a coating in exactly those places. The area around rack feet is worth checking specifically, because that is where load has been concentrated into small footprints for a long time and the concrete under them is often in a different condition from the floor either side.

Pricing a floor around racking that stays put

We come and walk the building before quoting anything. We look at the slab, at what has already been applied to it, at where the trucks run and turn, at what gets spilled and where, and at what the building is going to be doing in five years rather than only what it does now.

The racking is usually the constraint that shapes the job. In most buildings it is not coming out, which means the floor gets done in sections around it, with areas emptied and handed over in an agreed order. We plan that with you rather than presenting it afterwards, because how the building keeps running through the work is often the part that decides whether the job happens at all.

You get a written specification covering the preparation, the joint work, the build in each zone and which areas are being finished differently and why. If part of the floor is beyond what a coating will fix and needs breaking out and repairing first, we say so at the survey rather than laying a finish over concrete that is failing underneath it.
