Warehouse and dock floors that take the traffic

A floor specified around how goods move through the building. In a distribution operation the wear is not spread evenly across the slab, it is concentrated onto a small number of lines: the dock apron, the run from the doors to the staging area, the main aisles and the turns at the ends of them. Those lines are a fraction of the floor and take most of the punishment, and a build priced by total area either wastes money everywhere or runs out exactly where it is needed.

The finished floor is seamless and closed, bonded into the slab rather than laid over it. Meltwater, road salt and grit brought in through the dock doors sit on the surface and get swept or scrubbed off instead of soaking into the concrete, and there is no joint for any of it to pack into. Under wheeled traffic that closed surface is what keeps the floor cleanable through a winter rather than gradually turning gray along the routes that matter.

Line marking goes into the build rather than onto it. Aisles, racking positions, staging bays, keep-clear areas at panels and exits, and pedestrian walkways are laid in as part of the system, where they survive being driven over instead of being repainted every year. Where the running costs actually sit

The real cost of an industrial floor is rarely the floor. It is the hours the space cannot be used, and the small recurring jobs a badly specified slab generates: joints resealed every year, walkways repainted every season, dock aprons patched again, and the cleaning time that bare or worn concrete quietly adds to every shift.

A closed surface takes most of that away. Nothing collects in a joint because the joints have been treated, the markings do not need redoing because they are in the floor rather than on it, and cleaning is a machine pass rather than a task anyone has to plan around. Dust stops coming off the slab into the racking and onto the stock, which matters more in a building that stores product than in one that makes it.

And it goes in without stopping you shipping. We stage by aisle, by bay or by dock and can work nights and weekends, so the operation carries on around the work. That is planned before the job is booked, because in a distribution building the schedule is not a detail, it is most of the decision.

Docks, aisles, staging and dispatch

The dock is the hardest working part of the building and the part most often treated as though it were the same as everywhere else. It takes the weather coming straight in through open doors, standing water and slush in winter, hard-wheeled traffic crossing the threshold constantly, and the concentrated load of a forklift turning as it comes off a trailer. It needs the heaviest build, the most careful edge detail and falls that take water where it should go.

The aisles are decided by distance and repetition. Long runs of the same hard wheels on the same lines, racking legs concentrating load into small footprints, and joints crossed thousands of times a week. What those areas need is not exotic: a sound closed surface, joints opened out and supported, and markings that survive traffic.

Staging and dispatch areas take a different kind of abuse. Pallets are dropped rather than placed, product is dragged, hand trucks turn in tight spaces, and the floor is loaded and unloaded all day in the same few square feet. That is impact rather than abrasion, and it wants a build chosen for it.

Then there is the office and welfare end, which shares the slab with all of the above and wants none of the same things. Running one system through the building with the specification changing by area is what keeps that from becoming four separate floors meeting at awkward edges.

Which floor suits a distribution building

Solid color epoxy is the standard answer across most of the area in most warehouses. It is uniform and hard-wearing, easy to keep clean, easy to inspect because anything dropped or leaked shows against it, and the most straightforward of the three to mark out with aisles and bay lines.

A high-build coating goes where the duty is heavier than a standard thickness will survive, which in a distribution building usually means the dock apron, the strip of floor inside the doors, the turning areas at the ends of the aisles and any battery charging or wash area. It costs more per square foot, which is exactly why it is bought by area rather than laid across the building.

Grind and seal is the lower-build option and the only one of the three that is not a coating. The concrete is ground back and sealed, leaving your own slab under a hard topcoat. It suits a warehouse that needs dust control and a cleanable surface without a full coating build, and it is the practical answer where the height at a dock leveler or a door has to stay exactly where it is. Slip resistance is broadcast into the topcoat where it is wanted rather than everywhere, because the grip that belongs on a wet dock apron is a nuisance in a picking aisle.

Joints, dock edges and why they fail first

Wheels matter more than weight. A hard-wheeled forklift concentrates its load into a small contact patch that finds any weakness in the slab, and where it turns, the load is torsional as well as vertical. That is why the joint treatment is the load-bearing part of an industrial specification rather than a detail at the end of it.

Joint edges are opened out, filled and supported so a hard wheel rolls across them instead of into them. An unsupported joint edge is where a warehouse floor actually begins to break up, and it does so long before the coating itself is worn out. The same is true of the dock edge and the threshold, which take the wheels and the weather at the same time and are the first place a cheap specification shows.

The rest of the preparation is mechanical and not negotiable. The slab is diamond-ground rather than acid-etched so the system keys into it, laitance and old coatings come off, and areas that have taken oil, hydraulic fluid or battery acid are ground back until they are clean rather than coated over.

Then we specify by area and plan the staging in the same visit. Which docks, which aisles, in what order, at what hours, so you know exactly what is out of use and when. In a building that ships daily that sequence has to be agreed before the work is booked rather than negotiated once the crew is on site.

You get a written specification and staging plan covering preparation, joint and dock edge treatment, the build in each area, markings and phasing. If part of the slab needs work we would not recommend coating over, we say so at the survey, because a system laid over contaminated or delaminating concrete is the most common reason a good floor fails early.
